Film Fills for Cooling Towers

Super Plast is into the manufacture and marketing of various types of fill designs suitable for different water quality. Film Fills improve water distribution by cutting the water stream as it descends through the cooling tower fill pack. The counterflow film fills feature a bonded end with dedicated bond points for added strength and durability. The high thermal performance and low-pressure drop are balanced by appropriating the engineered microstructure design and maintaining the highest manufacturing standards.

Film Fills are the most efficient filling media available for cooling towers. The usage of film fills – in both counterflow and crossflow cooling towers allows relatively smaller sized towers to cool an equivalent amount of water compared to cooling towers using splash fills. This results in the saving of not only capital costs for a new tower but also reduces operational costs on account of lower height and hence lower pumping costs.

Film Fills work on the principle of offering heat exchange by spreading the falling water droplets into a thin molecular film where the air can effectively contact the entire surface of the water film to carry away heat and mass.

COOLFill SP-27 is utilized in sectors where the water source may contain relatively higher SS concentration (upto 150PPM) or the makeup water source may be seawater.

COOLFill model 'SP-XFg'

SUPER PLAST has developed its own modular Crossflow film fill series – SP-XF. As the name describes these are film fill modules, rather than individual sheets.

Cooling towers using SP-12 fills must have little to no contamination from oil, grease or process dust.SP-12 is a cross fluted film fill that works on the principle of water droplets developing a fine film on the surface of the media. The surface tension of the polymer holds the film long enough for efficient heat transfer with the ambient air.

The flute height of 12-mm along with SUPER PLAST effective and efficient microstructure gives an effective surface area of 250 m2/m3 resulting in the highest thermal (KaV/L) performance.

Features and Advantages

  • In-house calendering units, which ensure proper fusion of PVC and other additives. The process thus imparts superior mechanical and physical properties to the fill sheet as well as also ensures uniform thickness on the sheet. Most fill manufacturers outsource the film from outside reprocessing units.
  • Enhanced flat surface glue point locator along the flutes resulting in stronger modules and a better visible honeycomb
  • Both sides have folded edges << edge folding sheet image>> that impart maximum strength at critical load bearing points. A double edge folded COOLFill SP-12 with a thickness of 0.175 mm (0.35 mm at the edges) will have the equivalent application strength of a comparable flute fill at 0.25 mm thick.

There are sectors where the makeup water may have TSS upto 100 on account of the source of the water. There may also be relatively poorer microbiological control. However it is assumed that the plant will be following some water treatment procedures including those for removal of oil and grease and heavy salts.

SP-19 is a cross fluted film fill that works on the principle of water droplets developing a fine film on the surface of the media. The surface tension of the polymer holds the film long enough for efficient heat transfer with the ambient air.

The flute height of 19-mm along with SUPER PLAST efficient microstructure gives an effective surface area of 158 m2/m3 resulting in high thermal (KaV/L) performance.

  • Virgin PVC resin is processed on in-house T-die/calendering units, which ensure proper fusion of PVC and other additives. The process thus imparts superior mechanical and physical properties to the fill sheet as well as also ensures uniform thickness on the sheet. Most fill manufacturers outsource the film from outside reprocessing units.
  • Double folded edges that impart maximum strength at critical load bearing points. A double edge folded COOLFill SP-19 with a thickness of 0.25mm (0.5 mm at the edges) will have the equivalent application strength of a comparable flute fill at 0.38 mm thick.
  • Minimum weight per unit volume assures easier handling and inexpensive support structures
  • Both the top and bottom of the formed fill sheet have defined gluing points - an enhanced flat surface along the flutes. This results in reduced glue consumption per cubic meter of fill volume. For a fill which is mostly site assembled, this can give up to 30% saving in the glue consumption compared to similar products as well as a better visible honeycomb

Description

SUPER PLAST Air washer fills optimize the area within the given volume and increase the contact points between the air and the washing water. The crossflow geometry of the fill media ensures minimum static pressure for the air, yet allowing the water to form a uniform fill along the vertical surfaces of the fill modules.

UV stabilized, chemically inert PVC ensures longer life of the fills as compared to other cooling pads such as wood and paper.

SUPER PLAST offers a number of alternatives when water is expected to be of poorer quality.For water with TSS < 200, SUPER PLAST offers vertical fluted fills that offer the associated superior thermal performance but are not as prone to clogging as the cross corrugated film fill.

Features and Advantages

  • The lack of intersection points of alternate sheets ensures that there is no particular point on the fill where suspended solids could accumulate or bio growth prosper.
  • Larger flute height makes the fill more forgiving to fouling water sources. The fill openings do not get blocked as easily even with scale build up.
  • Weight gain on the vertical fluted fill (as a result of depositions) is lower than those observed in the cross-corrugated film fill over an extended period of time.
  • The vertical fluted fill can be used in conjunction with a small layer of cross corrugated fill at the top giving a mixed fill configuration. Fill choking usually occurs bottom to top. The mixed fill configuration offers effective water distribution from the top cross corrugated layer while keeping the bottom portion of the fill assembly almost clog free.
  • Allows higher cycles of concentration for the tower water supply.

The flute angle on these sheets has been chosen to account for the change in water angle due to the opposing air stream at different velocity (Crossflow configuration).

Features and Advantages

  • The SP-XF fill block creates continuous passage for water to travel downstream through the fill surface while creating various paths through the fill geometry for the air to travel through the fill media and thus resulting in efficient heat exchange.
  • Drift eliminators and inlet louver sheets are integrated into alternate layers of this fill. The inlet louvers guide the airflow into the tower system while the drift eliminators ensure miniscule loss of water.
  • The efficient design of these two components ensures saving of various resources such as fan horsepower and make-up water (and related chemical treatment costs). The integral system eliminates the support cost associated with discrete drift eliminators and inlet louvers installations.
  • The modular construction of the SP-XF fill media makes it easier to maintain the fill media. Maintenance can be performed on individual modules rather than bring the entire suspended assembly down.
